I've been told there was a casting issue for some Bravo1 drives made during later 2003 early 2004 that misaligned the boot and allowed some moisture into the u-joint and gimble bearing.

Makes sense to me but the guy I talked with said his shop alone had probably repair/replaced 30-40 and yet never a service campaign or recall to fix the affected production range by Mercury.

Anyone heard of this issue or is it one of those trade secrets? :stupid

Well I'm far from an experienced outdriver(just never persued it)but I've heard something about that before but never looked into it, but it just may be one of them deals like the auto industry??. Mercury probably knows about it but if there's not enough complaints about it they just let it slide, but if you go in and bitch loud enough they'll fix it no charge!.. Just like early to mid 80's Chevy trucks, the paint job from the factory was FKD up bad prep, but there was no recall, but if you went back to the dealer and bitch loud enough they would repaint it no charge!... Just something to look into!.. :stupid

I haven't had a problem with my 2003 bravo 1 drive yet (knock on wood).  The only problem I encountered was mercruiser's water pump housing on the 496's.

Thanks GFR...I figures its probably something like that...just waiting now to hear if Merc will pick up the repair, damn thing only has 70hrs.
If they don't want to to fix it believe me they will hear from me.

Mercruiser decided to make their water pump housing out of brass (thinking it was stronger than metal) and since brass is a soft metal, when the pump picks up little debris of sand it scratches the housing.  So when you service your boat and have the impeller changed, its a must to change the housing as well.  Oh by the way, the water pump housing is $600 and that doesn't include the f@*!in impeller.  This is considered to be a wear and tear item, so its not covered under any warranty.
With enough bitching they covered mine under warranty, but it was a one time deal, despite that I am not the only one that has had the same problem.
However Jabsco makes a direct replacement thats cheaper and you can service just the impeller.

I think they thought that was an easy way to make $$$$ off fellow boaters.  They probably didnt think it was going to backfire on them.  :guns
